HVAC Ducts in the Crawl Space: Why They Sweat (And How to Stop It)

If your HVAC ducts run through the crawl space — and in most Nashville homes they do — you have an unappreciated moisture problem, an efficiency problem, and probably an air quality problem. All three trace back to the same root cause: humid Tennessee air contacting cold metal in a space that wasn't designed for it.

Why ducts sweat in a vented crawl space

The supply trunk and supply branches carry conditioned air at roughly 55°F when the AC is running. The crawl space they pass through, in a typical vented Nashville home in July, holds air at 75-85°F with 75-90% relative humidity. The dew point of that crawl space air can be 70°F or higher. Cold metal duct in 70°F dew-point air does exactly what a glass of iced tea does on the porch: it sweats.

That condensation drips onto the vapor barrier (if any), the dirt floor, and the duct insulation itself. Over a Nashville cooling season, a single sweating trunk line can drop hundreds of gallons of water under your house.

What sweating ducts do to the rest of the system

  • Duct insulation wicks moisture. Fiberglass duct wrap that gets damp loses R-value and stays damp. It eventually grows mold on the foil-faced kraft backing.
  • Duct seams open up. Mastic and tape that's repeatedly wet and dry releases. You lose conditioned air directly into the crawl space — air you paid to cool.
  • Joists and subfloor stay damp. The drip zone under sweating ducts is also the zone where wood decay starts first.
  • The HVAC works harder. Conditioned air leaking into a humid crawl space is replaced by humid crawl space air leaking into your living areas through every penetration around plumbing and wiring.

The "duct booting" problem

Most Nashville crawl space duct systems use rectangular sheet metal trunk with round flex branches feeding floor registers. Each branch terminates in a sheet metal boot that's fastened up through the subfloor. The seam between the boot and the subfloor is rarely sealed well — and when the crawl space is humid, that boot pulls humid air right up into the supply stream that's blowing into your bedroom. You're literally air-conditioning crawl space air and pushing it into the house.

How encapsulation fixes the duct problem

When the crawl space is encapsulated and a dehumidifier holds the relative humidity below 55%, the dew point of the surrounding air drops well below the temperature of any duct surface. The ducts simply stop sweating. Three things happen as a result:

  • Duct insulation stays dry and keeps its rated R-value.
  • Existing duct insulation that was damp dries out, and tape and mastic seams stop failing prematurely.
  • The supply air no longer picks up moisture from the crawl space on its way to the registers, so your indoor humidity actually drops in summer.

Many homeowners notice the second effect first: the house feels cooler at the same thermostat setpoint after encapsulation, because lower indoor humidity feels cooler.

What about sealing the ducts directly

Mastic-sealing every joint, replacing wet insulation, or even running mastic-sealed metal in place of flex is a real upgrade — and we recommend it when the existing ductwork is far gone. But duct sealing inside a still-humid crawl space buys you a few years before the new mastic starts failing in the same conditions that destroyed the old. The right order is: get the crawl space sealed and dehumidified first, then address remaining duct issues in a stable environment.

Should I move the ducts into conditioned space?

Some new construction in Middle Tennessee now runs ducts inside the building envelope on purpose, in a low-profile chase between floors or in a sealed attic, to avoid the crawl space entirely. For existing Nashville homes, moving the ductwork is rarely worth the cost. Encapsulating the crawl space brings the ducts into conditioned space — same end result, far less invasive than rerouting.

What it looks like for your bill

Duct leakage in unconditioned crawl spaces is one of the highest-impact energy losses in older Nashville homes. Studies of vented crawl spaces in the humid Southeast routinely show 20-30% of the cooling capacity leaking into or interacting with crawl space air.
